Boxabl Garage Conversion ADU: The Houston Owner’s Guide

If your Boxabl garage conversion ADU has a failing cassette roof panel, wall panel, or folding corner post, Sutton ADU Houston can replace it. Installed replacement work on a Boxabl unit in Houston typically runs $3,200 – $9,800 depending on which panel or component failed and whether we’re handling one section or a full wall assembly. Most owners discover the problem the same way: a water stain on the ceiling after a hard Houston rain, a door that suddenly won’t close square, or a crease in the metal skin that wasn’t there last month.

We stock the most common Boxabl-compatible garage conversion ADU parts at our Houston shop and can usually get a technician out to look at the damage within a few days. Sutton ADU Houston is an independent service provider, not affiliated with Boxabl, which means we’re free to tell you honestly when a part can be salvaged instead of replaced, and when it genuinely can’t.

Which Boxabl Models This Applies To

The living room inside a new ADU

Boxabl’s garage conversion ADU kit shares core components with the standard Casita line: the structural wall cassettes, the steel floor frame, the roof cassettes, and the folding corner posts that let the module collapse for shipping. If your unit was delivered as a garage conversion package, the wall cassettes are the same steel-framed, foam-insulated panels used across the Boxabl product line, but the garage-specific kits include a wider door opening header and often skip the kitchenette wall. That changes which panels you can swap directly.

Here’s the compatibility gotcha most owners run into: Boxabl changed the corner post hinge design in 2022. Units delivered before that use a heavier hinge plate with a 5/8″ pin. Newer units use a lighter hinge with a 1/2″ pin. They are not interchangeable. If you’re replacing a folding post, you need the year of your delivery, not the model name. Look for the stamped serial number on the frame rail near the corner post base: units starting with “BXF” are pre-2022, units starting with “BXG” are post-2022. We match parts to that serial, not just to “Casita” or “garage conversion.”

For most panel replacements, we recommend OEM Boxabl cassettes. Aftermarket steel-framed panels exist, but the foam density and the edge sealing differ enough that we’ve seen aftermarket panels bow in Houston humidity within two seasons. The OEM panel uses a closed-cell foam with a vapor barrier layer that aftermarket manufacturers often skip. In a climate where the dew point sits above 70°F for months, that barrier is doing real work.

Signs Your Boxabl Garage Conversion ADU Is Failing

  • Water staining on the ceiling or upper wall corners. This almost always means a roof cassette seam has opened. Boxabl roof panels overlap at the ridge seam with a compressible gasket, and that gasket eventually hardens, especially on the west-facing side where Houston sun beats on it all afternoon. The stain shows up inside long before you can see the gap from outside.
  • Door or window frame no longer sits square. Your folding corner post or the wall cassette it anchors into has settled or shifted. On Houston clay soil, even a Boxabl on a slab can shift enough to rack a wall panel if the slab wasn’t poured thick enough at the edges. We’ve fixed this in the Montrose neighborhood more times than we can count, where older lots make slab work unpredictable.
  • Visible crease or dent in the steel skin with rust forming at the crease. The painted steel skin on Boxabl panels is tough, but once it creases, the paint cracks and moisture gets under it. In Houston’s humidity, that rust spreads under the paint. Fix it early or replace the whole panel.
  • Condensation between the wall cassette and your interior finish. That tells us the panel’s internal foam is no longer sealing against the steel skin, or the edge gasket failed. You’ll notice it as a cold or damp spot on the wall in summer when you run the A/C hard.
  • Popping or creaking when the wind gusts. A Boxabl wall panel that’s still tight is silent. Popping means the panel anchors have loosened, or the panel-to-panel fasteners are backing out. We’ve seen this on units where the original anchor pattern didn’t account for Houston wind shear during storm season.

Replacement Cost & What’s Included

Here’s the honest range for Houston. A single roof cassette replacement, installed, runs $3,200 – $4,800. A wall cassette runs $3,800 – $6,500 depending on whether it has a window or door opening. A folding corner post replacement runs $2,800 – $4,200. If the failure involved water, add $800 – $2,500 for mold inspection, drying, and any interior finish repair. If your unit has multiple panels showing age, we often recommend doing the affected wall section at once: replacing two or three panels in one visit runs $7,500 – $9,800 and saves you a second mobilization charge later.

Every quote includes the part, the labor to remove and replace, new fasteners and gaskets, and haul-off of the old panel. We hand you a written line-item price before work starts. No change orders, no surprise line items. The work is covered by our 365-Day Done Right Promise: if the panel, the gasketing, or the installation fails within one year, we return and make it right at no charge. That’s stamped on every project.

Permits are separate. Houston requires a permit for structural panel replacement on an ADU, and we pull it. The city’s permitting desk for accessory structures usually turns these around in 5 – 10 business days, depending on whether your ADU was originally permitted as an accessory dwelling or as an accessory structure. If it was the latter, the panel replacement sometimes triggers a review. We’ll tell you upfront if yours falls in that bucket.

DIY or Call Us?

You can check a few things yourself: look at the serial number near the corner post base, take photos of any stains or creases from multiple angles, and check whether doors and windows still close square. That information saves real time when you call.

What you shouldn’t do is try to lift a roof cassette or remove a wall panel yourself. A single Boxabl wall cassette weighs over 300 pounds. The roof cassettes are heavier. If a panel comes loose while you’re under it, the outcome is bad. The corner posts are under constant tension from the folded-wall hinge mechanism, and releasing that tension wrong can send the post flying. This is not a project for a Saturday afternoon with a friend and a cordless drill. We tell Houston homeowners this plainly because we’ve seen the alternative. Call us at (940) 242-3207 and let someone who’s done this before handle the heavy part.
